It depends on the way of folding the shirt is folded. The standard depth of a flat fold is between 1.5 and 2.5 inches. A rolled shirt may require a shorter or longer box. When you add tissue paper or thank-you cards, make sure that you leave some space so that the shirt is not flattened.
Yes, you can, but you have to be very consistent in your folding process. When the difference in size is too large, a one-size box will be too small in XXL and too loose in Small. Some brands standardize folds to fit one box size, while others use two size tiers.
This depends on the material. Cardstock works for lightweight single garments, while corrugated or rigid board is better if you are packing multiple items or heavier fabrics like fleece or thick cotton.
Printers typically prefer a vector file such as AI, EPS or high-quality PDF. These files do not become blurred upon resizing. Ensure that your pictures are of high quality (300 DPI) and that your fonts are outlined so that they do not vary.
Place an inner lining or tissue paper to prevent the ink from leeching on your clothes. As well, you can request a special coating (such as aqueous coating) that fixes the ink onto the surface of the boxes.
